Make sure the epub output for when you convert a book is set to split files larger than 260k. Also the Quality check plugin as the ability to find ePub formats that have html files larger than 260KB requiring splitting. Install the plugin and check the files. If it reports html files larger than 260k run a epub to epub conversion to reduce the internal file sizes.

Your PRS-300 (and any reader that uses ADE to render books) requires these files to be 260k chunks or less but in comparison your computer has a massive amount of memory so the calibre viewer will open files that the PRS-300 might not open..
